I'm fairly sure I'd need a larger kettle and then the weight of the wet grain when I go to pull it out would be no joke!

That is what a pulley is for.

I cleaned this thing out after installing the new SS braid and it's probably cleaner than it's been in awhile. All of this has me noticing a bulge in the side wall (inside... which I think has been evident for awhile) but now a small crack forming along that bulge. At first I didn't think much of it but then I turned the cooler upside down and noticed that it looked like starsan, Oxi solution or a combination has possibly gone into that crack and snuggled up between the inside and outside pieces of plastic. If I press on a spot here or there I see some liquid in there. Probably wouldn't have noticed it had I not been looking so closely at the MT. So is there a safe way to fill that crack without killing myself? Silicone or something? Cheers and thanks.

It's dead Jim

Get a new tun Ken. While you are at it get one that's big enough that you can eliminate your sparge.

Wait, seriously? I generally hate to get rid of something without attempting to repair it. It's not a cost thing and it doesn't have sentimental value either. I don't really know if this is that big of a deal I was just hoping to make sure it didn't get out of hand. Ugh. I suppose I could search for a similar cooler but I had no intention of ditching it.

I suppose plastic welding could be an option or maybe a big waste of time.   Just tape up the crack and use it for it's original purpose.

If you want a tun to last forever coolers aren't the answer.

$155 for a 10-gallon, false bottom + spigot all ready to go. Between $65 and $70 for the standard Igloo cooler I have now and I just use the same parts. One issue I have is that some of the parts inside the tun (for the valve and braid assembly) are plastic and I was squeamish trying to loosen & tighten things assuming that plastic had been through many, many, many, many mashes at 150° and would snap. Okay, I'll have a small service for it. :D

I could have gotten rid of the sparge this whole time. Plenty of room in this MT for the additional 2.5 gallons and more room after that. What kind of efficiency hit would I see if I did that?

I am at 70% with a full volume mash, sometimes 75%. I am sure I could increase that a bit too.

My mistake, I thought you kept that small sparge because you were maxed out. At the gravity you typically brew I would bet any hit to efficiency is going to be quite small.

Okay, ordered. $57.05 out the door w/free shipping. Might be cheaper now than it was when I bought it in 2004. All I have to do is remember how I got the factory-installed spigot out of the cooler and then replace that with my current valve & braid assembly. I suppose it's time. I don't have the records going back that far but with some light number-crunching I'd say I made around 600 batches with this MT. I found the new one HERE.

You have been owned by the boss.

Haha! I will mention that I added boiling water to my Rubbermaid cooler and totally cracked it. Just a heads up.

Cooler arrived while I was traveling. Got home this afternoon and in about 10 minutes I had this:

Boom, done. I'll fill it with hot water and Oxi before the first use... probably this weekend.
